Skylight Covers: Materials, Options, and How to Order

Replacing or upgrading skylight covers? Learn which plastic materials work best, how they're cut to size, and how to order from Gold Coast fabricators.

Skylight covers take a beating. UV exposure, thermal cycling, hail, and years of Queensland sun all degrade the original material — and when a cover yellows, cracks, or goes opaque, it affects both the light quality inside and the weatherproofing of the opening. Replacing a skylight cover is one of the most common plastic fabrication jobs we handle at P&M Plastics, and it's more straightforward than most people expect once you know which material to specify.

What Are Skylight Covers Made From?

Most skylight covers are made from one of three plastics: acrylic (Perspex), polycarbonate, or PETG. Each has a different performance profile, and the right choice depends on the application, the load the cover needs to handle, and how much UV resistance you need.

Acrylic is the most popular choice for skylight covers. It transmits around 92% of visible light — more than glass — and holds its clarity over decades when UV-stabilised grades are used. It doesn't yellow the way cheaper plastics do, and it's easy to cut to exact dimensions. The trade-off is that it's more brittle than polycarbonate, so it's not ideal for applications where impact resistance is critical.

Polycarbonate is the go-to when impact resistance matters — think hail-prone areas, industrial roofs, or anywhere the cover might take a knock. It's significantly tougher than acrylic but can yellow faster if a non-UV-coated grade is used. Always specify UV-protected polycarbonate for outdoor skylight applications.

PETG sits between the two — better impact resistance than acrylic, easier to fabricate than polycarbonate, and good optical clarity. It's less common for outdoor skylight covers because its UV stability isn't as strong, but it works well for interior light diffusers and protected applications.

Flat Covers vs Domed vs Diffuser Panels

Skylight covers come in a few different configurations, and it's worth understanding the differences before you order.

Flat panels are the simplest replacement option. They're cut to the exact size of the opening, sit flush or into a rebate, and are the easiest to fabricate and install. Most residential skylight replacements use flat acrylic sheet in 3mm or 4mm thickness.

Domed covers are formed using heat — the flat sheet is heated until pliable, then shaped over a mould. The dome profile sheds water more effectively and is stronger under load than a flat panel of the same thickness. These require vacuum forming or press forming, which adds to the cost but is often worth it for exposed rooftop installations.

Diffuser panels use opal, frosted, or prismatic acrylic to scatter light rather than transmit it directly. These are common in commercial buildings where glare control matters — offices, retail spaces, and warehouses. If you need a diffuser replacement, prismatic sheet is the standard choice for fluorescent and LED light diffusion.

Choosing the Right Thickness

Thickness is determined by the span of the opening and the expected load. As a general guide:

For flat acrylic skylight covers, 3mm suits small openings up to around 400mm. Spans between 400mm and 800mm typically need 4–5mm. Anything larger — or any application with wind uplift or foot traffic risk — should go to 6mm or thicker. Polycarbonate can often be specified one thickness thinner than acrylic for the same span because of its higher impact resistance, but check with your fabricator.

How Skylight Covers Are Cut and Fabricated

Most flat skylight covers are produced using CNC routing or laser cutting, depending on the material and edge finish required.

CNC routing is the standard process for thicker sheet — 4mm and above. It produces clean, accurate edges and can handle complex profiles, rebates, and drilled fixing holes in the same operation. Our CNC router services handle acrylic, polycarbonate, and PETG with tight dimensional tolerances.

Laser cutting works well for thinner acrylic sheet — typically up to 10mm — and produces a flame-polished edge that's optically clear without additional finishing. It's ideal when the edge will be visible in the installation. Our laser cutting services are suited to both one-off replacements and repeat orders.

For domed skylight covers, the flat blank is first cut to size, then formed using heat. The forming process adds lead time, so factor that in if you're working to a deadline.

How to Measure and Order a Replacement Cover

Getting the measurement right is the most important part of the job. A cover that's 5mm too large won't fit; one that's 5mm too small will let in water. Here's how to measure correctly:

If the cover sits into a rebate, measure the rebate opening — not the outer frame. The cover should be cut to drop cleanly into the rebate with a small clearance (typically 2–3mm per side) to allow for thermal expansion. If the cover overlaps the frame, measure the overlap and specify the finished panel size accordingly.

Always measure in at least two places — skylight frames are rarely perfectly square, and a cover cut to the largest dimension may not fit at the narrowest point.

Common Applications We See

Skylight cover replacements come from a wide range of customers — residential homeowners replacing a single cracked panel, builders ordering covers for new construction, and facility managers replacing multiple commercial skylights at once. Common applications include:

Residential roof skylights — typically flat or domed acrylic in clear or opal, replacing original covers that have yellowed or cracked after 10–20 years.

Commercial warehouse skylights — often larger panels in polycarbonate or acrylic, sometimes with diffuser properties to reduce glare on the floor below.

Ceiling light diffusers — flat panels in opal or prismatic acrylic that sit in a suspended ceiling grid over fluorescent or LED fittings. These are technically interior light covers rather than outdoor skylight covers, but the ordering process is identical.

Carport and pergola roof panels — clear or tinted acrylic and polycarbonate panels used as translucent roofing sections. These need UV-stable grades and are often ordered in multiples.

Why Choose Acrylic Over Glass for Skylight Covers?

Glass is heavy, fragile under impact, and difficult to cut on site. Acrylic weighs roughly half as much as glass at the same thickness, is far easier to handle during installation, and won't shatter into dangerous shards if it breaks. For rooftop work, that weight and safety difference matters.
