A cracked, yellowed, or brittle skylight cover is one of those problems that's easy to ignore — until it leaks, shatters, or starts letting in UV at a rate that fades everything underneath it. Skylight cover replacement is a straightforward job when you know what material to use and how to get it cut to size. The tricky part is that most hardware stores don't stock the right grades, and ordering online without knowing the specs often leads to the wrong thickness or the wrong plastic entirely.

Why Skylight Covers Fail
Most older skylight covers were made from standard acrylic or basic polycarbonate — materials that perform well when new but degrade under prolonged UV exposure if they weren't manufactured with UV stabilisers. The signs of failure are usually obvious: yellowing that reduces light transmission, surface crazing or micro-cracking, brittleness that makes the panel prone to shattering, and in some cases, warping from heat cycling.
In Queensland's climate, UV degradation happens faster than in cooler states. A skylight cover that might last 15–20 years in Melbourne can show significant deterioration in 8–12 years on the Gold Coast or Brisbane. That's not a reason to avoid plastic — it's a reason to choose the right grade from the start.
Best Materials for Skylight Cover Replacement
UV-Stabilised Acrylic (Perspex)
Cast acrylic sheet — sold under the Perspex brand and others — is the most common choice for skylight cover replacement, and for good reason. It offers excellent optical clarity (up to 92% light transmission), is naturally UV resistant when manufactured to glazing grade, and holds its colour and transparency far better than cheaper extruded alternatives over time.
For flat skylight panels, 3mm acrylic is adequate for small spans, but 4mm or 6mm is recommended for anything over 600mm wide to prevent flex and potential cracking under load. If you want light diffusion rather than full transparency — useful for reducing glare in living areas — opal or frosted acrylic sheet gives a soft, even spread of light without the harsh bright spot you get with clear panels.
Polycarbonate Sheet
Polycarbonate is the better choice when impact resistance is a priority — think skylights in areas prone to hail, or industrial settings where debris could be an issue. It's significantly tougher than acrylic and won't shatter the same way under impact. The trade-off is that polycarbonate scratches more easily and, without a proper UV-stabilised coating, can yellow faster than quality cast acrylic.

Prismatic and Diffuser Sheet
If your original skylight had a textured or prismatic surface, you'll want to match that with a prismatic sheet replacement. Prismatic acrylic uses a moulded lens pattern on one face to scatter and redirect light, which reduces glare and creates a more even distribution across the room below. It's particularly effective in commercial and office environments where direct sunlight would otherwise cause hotspots.
Flat vs Domed Skylight Covers
Flat skylight covers are straightforward — measure the opening, add the required overlap for your frame, and order a sheet cut to size. Domed skylights are a different matter. The dome shape is formed by heating acrylic and either blowing or pressing it into a curved profile. A flat sheet won't simply bend into a dome shape at room temperature without cracking.
For domed replacements, you have two options: source a pre-formed dome that matches your frame size (available in standard sizes from some suppliers), or have a custom dome formed to match your existing profile. For gently curved or barrel-vault style skylights, cold-bending thin acrylic (3mm) is sometimes possible depending on the radius. Tighter curves always require heat forming.
How to Measure for a Skylight Cover Replacement
Accurate measurement is the most important step. A panel that's 5mm too small will let in water; one that's too large won't seat properly in the frame. Here's what to measure:
Frame rebate dimensions: Measure the internal opening of the frame (the hole the light comes through), then measure the rebate — the ledge the panel sits on. Your replacement panel needs to cover the rebate with enough overlap to seal properly, typically 15–25mm per side depending on the frame design.
Thickness: If you're replacing an existing panel, measure the thickness of the old one and match it. If the frame has a specific groove depth, the panel must fit within that groove. Common skylight panel thicknesses are 3mm, 4mm, and 6mm.
Squareness: Older frames are often not perfectly square. Measure both diagonals — if they differ by more than a few millimetres, note the actual corner dimensions rather than assuming a perfect rectangle.

Colour and Tint Options
Clear is the obvious choice for maximum light, but it's not always the right one. Here's a quick rundown of the common options:
Clear: Maximum light transmission. Best for spaces that need as much natural light as possible. Can create glare and heat gain in direct sun.
Opal/White: Diffuses light evenly, eliminates glare, and gives a clean aesthetic. Light transmission is lower (around 30–55% depending on density), but the quality of light is often better for living and working spaces.
Bronze/Smoke tint: Reduces glare and heat gain. Popular in commercial buildings and in rooms that get intense afternoon sun. Gives a warmer light quality.
Prismatic: Redirects and scatters light for even distribution. Ideal for replacing commercial light diffuser panels or matching an existing prismatic skylight.
Getting Your Replacement Cut and Ready to Install
Once you've confirmed your material, thickness, colour, and dimensions, the process is straightforward. Flat panels are cut using CNC routing or laser cutting depending on the material and edge finish required. CNC routing gives a clean mechanical edge that's easy to seal with silicone or fit into a frame rebate. Laser cutting produces a polished edge on acrylic that's optically clean — useful if the edge will be visible.
If you need holes drilled for fasteners, those can be added at the same time. Specify the hole diameter and position when you order — drilling acrylic on-site without the right technique often leads to cracking around the hole.
