What Is Perspex and Why Does Grade Matter?

There are two main manufacturing methods — cast and extruded — and they produce sheets with meaningfully different properties. Understanding the difference helps you pick the right product for your job.

Cast Acrylic

Cast acrylic is made by pouring liquid monomer between two glass plates and curing it slowly. The result is a sheet with tighter thickness tolerances, better optical clarity, and superior resistance to solvents and crazing. It machines cleanly, polishes well, and is the preferred choice for display work, glazing, and anything that will be seen up close. It's also the grade you need if you're bending or heat-forming — cast acrylic responds more predictably to heat than extruded.

Extruded Acrylic

Extruded acrylic is pushed through a die and rolled into sheet form. It's cheaper to produce, which makes it more economical for large-area applications where optical perfection isn't critical. Thickness tolerances are slightly wider, and it's more prone to crazing when exposed to solvents. For general-purpose glazing, protective covers, or temporary applications, extruded is often the practical choice.

Choosing the Right Thickness for Your Application

Thickness is the single most important specification when ordering clear Perspex cut to size. Too thin and the sheet flexes, vibrates, or breaks under load. Too thick and you're paying for material you don't need — and adding unnecessary weight.

Here's a practical guide to common thicknesses and their typical applications:

2–3mm: Lightweight covers, picture framing, small display panels. Suitable where the sheet is fully supported around its perimeter.

4–5mm: The most common general-purpose thickness. Works well for machine guards, sneeze guards, cabinet doors, and replacement glazing in smaller frames.

6–8mm: Better rigidity for larger unsupported spans. Used in aquariums, safety barriers, and display cases where the panel needs to hold its shape without bowing.

10mm and above: Heavy-duty applications — structural glazing, large aquariums, industrial machine guards, and architectural features. At this thickness, weight becomes a real consideration in the design.

If you're unsure what thickness you need, the span of the sheet and whether it will be supported on all edges or just two sides are the key variables. A 500mm × 500mm panel in a frame behaves very differently to a 1200mm × 600mm panel supported only at the top and bottom.

Edge Finishes: What the Options Actually Mean

Saw Cut

A saw cut edge is functional but not polished. The edge will be straight and square, but it will have a frosted, slightly rough appearance from the blade. This is fine for edges that will be hidden in a frame or channel, or for structural applications where aesthetics don't matter.

Machine Polished

A machine polished edge is run through a router or edge polisher to produce a smooth, clear finish. This is the standard for display work, retail applications, and anywhere the edge will be visible. It's worth specifying if the sheet is going into a display case, a counter, or a panel where the edges are exposed.

Flame Polished

Flame polishing uses a controlled gas flame to melt the surface of the edge slightly, producing a glass-like clarity. It's the highest-quality finish and is used for premium display cases, trophy covers, and architectural applications where the edge needs to be optically clear. Note that flame polishing is only suitable for cast acrylic — extruded sheet can bubble or distort.

How to Specify Your Cut to Size Order

Dimensions: Length × Width in millimetres. Always measure the space the sheet needs to fit into, then allow for any clearance required. Don't assume the fabricator will add a tolerance — specify the exact finished size you need.

Thickness: In millimetres. If you're replacing an existing piece, measure the original — don't guess.

Grade: Cast or extruded. If you're not sure, describe the application and let the fabricator advise.

Edge finish: Saw cut, machine polished, or flame polished — and on which edges (all four, or just the visible ones).

Quantity: How many pieces at each size. If you have multiple different sizes, list them all — a good fabricator will nest them efficiently to minimise waste.

Any secondary operations: Holes, notches, cutouts, or bends. The more detail you provide upfront, the faster the quote and the fewer back-and-forth questions.

Marine and automotive applications: Windscreens, hatches, and port lights in boats are commonly made from clear acrylic or polycarbonate. For marine work, cast acrylic is preferred for its UV stability.

When to Consider Polycarbonate Instead

Clear Perspex is the right choice for most glazing and display applications, but there are situations where polycarbonate sheet is the better option. Polycarbonate is significantly tougher — it's used in riot shields and bulletproof glazing for a reason. If the panel is in a high-impact zone, or if it needs to meet specific safety glazing standards, polycarbonate is worth considering.

The trade-off is that polycarbonate scratches more easily than acrylic and can yellow over time without UV-stabilised grades. For most indoor display and glazing applications, clear Perspex remains the better-looking, more durable long-term choice.
