Ordering acrylic cut to size sounds straightforward — give someone your dimensions, get your sheet. In practice, there are a few decisions that sit between your brief and a finished piece of plastic that actually works for your job. Grade, thickness, cutting method, edge finish, and quantity all affect the outcome. Get them right and the material arrives ready to use. Get them wrong and you're either back-ordering or reworking parts on-site.

Cast vs Extruded Acrylic: Which Grade Do You Need?
The first question any fabricator will ask is whether you need cast or extruded acrylic. Both are clear, both look similar on a shelf, but they behave differently in fabrication and in service.
Cast acrylic is made by pouring liquid monomer between glass moulds and polymerising it slowly. The result is a sheet with consistent thickness, excellent optical clarity, and better resistance to solvents and heat. It machines cleanly, polishes well, and is the preferred grade for display work, signage, and anything that will be laser cut or engraved. Perspex is the most recognised cast acrylic brand in Australia.
Extruded acrylic is pushed through a die at high temperature, which makes it cheaper to produce and more consistent in thickness across large runs. It's softer, which means it scratches more easily and doesn't machine as crisply, but it bends more readily under heat. If you're doing large-format thermoforming or need a cost-effective sheet for a non-optical application, extruded is often the better call.
For most cut-to-size orders — glazing, guards, displays, retail fixtures — cast acrylic is the default. If you're unsure, ask your fabricator which grade they stock in your required thickness.
Thickness: Matching Sheet Weight to the Application
Acrylic sheet is available in a wide range of thicknesses, typically from 1.5 mm up to 50 mm or more for specialist applications. The right thickness depends on the span, the load, and how the piece will be supported or fixed.
As a rough guide:
3 mm is the workhorse thickness for signage, picture frames, and lightweight display panels where the sheet is fully supported around the perimeter.
4–6 mm suits glazing applications, machine guards, and retail shelving where there's a moderate unsupported span.
10–12 mm is common for aquarium panels, structural guards, and sneeze screens where rigidity matters more than weight.
15 mm and above is used for heavy-duty machine guards, trophy covers, and display cases where the panel is largely self-supporting.
If you're replacing an existing panel, measure the old piece and match the thickness. If you're designing from scratch, err on the side of slightly thicker — acrylic is stiffer than glass of the same thickness, but it does flex under load if undersized.
Cutting Methods: CNC, Laser, and Saw
How your acrylic is cut affects edge quality, dimensional accuracy, and what you can do with the piece afterwards. There are three main methods used in professional fabrication shops.
Saw Cutting
Panel saws and table saws produce straight cuts quickly and economically. Edge quality is good but not polished — you'll typically get a machined edge that's suitable for most applications but may need flame polishing or scraping if optical clarity at the edge is required. Saw cutting is the standard method for rectangular blanks and large sheets.
CNC Router Cutting
A CNC router can cut any profile — curves, slots, holes, notches — to tight tolerances. It's the right tool when your part isn't a simple rectangle or when you need machined features like countersinks or rebates. Edge quality from a CNC router is smooth and consistent, though not flame-polished. Laser Cutting
Laser cutting produces a flame-polished edge on cast acrylic — the heat from the beam melts and re-seals the edge, leaving it optically clear without any secondary finishing. It's the preferred method for display work, lettering, and intricate shapes where edge appearance matters. It's also highly accurate, with tolerances in the tenths of a millimetre. Note: laser cutting works best on cast acrylic. Extruded acrylic can produce a less consistent edge and may not polish as cleanly.
Colours, Finishes, and Special Grades
Acrylic cut to size isn't limited to clear sheet. The material is available in a wide range of colours, finishes, and specialist grades — and most of these can be cut to your dimensions just like standard clear.
Coloured acrylic is available in both transparent and opaque options. Transparent colours are popular for display and lighting applications; opaque colours suit signage and decorative panels. You can browse coloured acrylic sheets online if you need to order standard sizes.

How to Brief Your Order Accurately
The more precise your brief, the faster your order gets processed and the less likely you are to receive something that doesn't fit. Here's what a good cut-to-size brief includes:
Dimensions in millimetres. Always specify width × height (or length × width for flat panels). Don't use centimetres — it introduces conversion errors.
Thickness. State the exact thickness you need. If you're replacing an existing panel, measure it with a calliper rather than guessing.
Grade and colour. Cast or extruded, clear or coloured, standard or high impact. If you have a Perspex colour code, include it.
Quantity. Even for one-off orders, confirm the quantity. If you need spares, order them at the same time — setup costs are the same whether you cut one piece or five.
Edge requirements. Do you need polished edges, or is a machined finish acceptable? If the edge will be visible in the final installation, specify polished.
Any secondary operations. Holes, slots, bends, or engravings should be specified upfront. It's much easier to machine a hole before the panel is installed than to drill it in the field.

Tolerances and What to Allow For
Standard cut-to-size tolerances for acrylic are typically ±0.5 mm on saw-cut panels and ±0.2 mm or better on laser and CNC-cut parts. Acrylic sheet itself has a thickness tolerance from the manufacturer — cast sheet is typically ±10% on nominal thickness, so a 3 mm sheet might measure anywhere from 2.7 to 3.3 mm. This is normal and should be accounted for in your design if you're fitting into a channel or rebate.
For tight-fitting applications — glazing into a frame, for example — allow a small clearance gap (typically 1–2 mm per side) to account for thermal expansion. Acrylic expands and contracts more than glass, and a panel that fits perfectly in winter may bind in summer if there's no room to move.
